Why M96/M97 Engines Need This Fix

Every Porsche 996 and 997 owner eventually hears the same warning: bore scoring. It’s the single biggest weakness of the factory M96 and M97 flat-six, and it isn’t random bad luck. It’s a design flaw baked into how manufacturers originally cast the Lokasil (and in some cases Alusil) cylinders.

Here’s what actually happens inside a factory block. The piston skirts carry an iron-clad coating that runs against the silicon particles embedded in the bore surface. Over time, that coating breaks down, and the exposed silicon starts fracturing under load. Once it wears away, aluminum meets aluminum, and abrasion chews up the cylinder walls. A failing fuel injector or a small vacuum leak accelerates this dramatically, since either one washes fuel down the bore and strips away the oil film that protects it.

Early warning signs include:

• A light ticking noise people often mistake for lifter tick
• Slightly higher oil consumption
• A faint sooty residue at the tailpipe

Catch these early, because by the time they’re obvious, you’re usually looking at scored cylinders, cracked liners (what the community calls “D-chunking”), or an out-of-round bore, and a full engine rebuild.

Our Approach: Rebuild It Properly, Not Just Patch It

Instead of re-sleeving the factory bores and hoping the same failure doesn’t repeat, we remove them entirely and install a matched set of closed-deck, Nikasil-plated aluminum liners, paired with forged, CNC-machined pistons.

Aerospace-grade aluminum, not cast iron or steel 

Older repair methods relied on iron or steel sleeves, but they expand at a different rate than the aluminum block around them. Under heat cycling, that mismatch causes sleeves to loosen, spin, or drop, and it often triggers head gasket sealing failures too. We machine our liners from the same alloy as the block itself, so they heat and cool in sync with it. That gives you a fit that stays permanent instead of working itself loose over years of use.

Nikasil: the coating Porsche trusted before Lokasil 

Porsche used this same nickel-silicon-carbide plating in the air-cooled 3.2 Carrera, the 964, 993, and the Mezger-based 996/997 Turbo and GT3 engines, engines that still run strong decades later. Nikasil doesn’t suffer from the fracturing problem that kills Lokasil bores, which is the actual root cause of scoring in the first place.

Closed-deck instead of open-deck 

Factory M96/M97 blocks use an open-deck design, which leaves the cylinder walls with less support at the top. That’s a big reason they crack under stress. We add a precision-machined support deck around the cylinders, converting the block to a closed-deck configuration. This structural change also lets the platform reliably handle turbocharging or supercharging later, if you ever go that route.

Wet-liner cooling 

Since the liners sit in direct contact with coolant, they pull heat away from the piston rings far more efficiently than the stock cast-in bores do. That matters for long-term wear rates and ring seals.

Displacement: 3.8L to 4.1L

Beyond fixing the underlying failure, this conversion also increases bore size, taking your engine from 3.8L to 4.1L of displacement. You get more power alongside a structurally stronger block.
